Inside Boeing’s Everett Factory, the World’s Largest Industrial Building

When most people picture an aircraft factory, they imagine cavernous sheds and constant noise. In Everett, in the US state of Washington, Boeing operates something different: an industrial complex that feels more like a self-contained town. Much of Boeing’s long-haul fleet is built here, inside a structure so vast it could practically justify having its own weather forecast.

A Boeing Everett building that defies scale

Boeing’s Everett plant is regarded as the largest industrial building in the world when measured by interior volume. The site was originally opened in 1967 to build the iconic Boeing 747, and it has been expanded repeatedly ever since. Today, the building contains around 13.4 million m³ of space.

At ground level, the footprint is just under 400,000 m² - roughly the equivalent of 57 football pitches laid side by side. The ceiling rises to more than 35 metres, high enough for the towering tail units of long-range jets to be fitted upright.

After the 747 launch, new aircraft programmes were added in waves: first the 767, then the long-haul bestseller 777, and later the 787 Dreamliner. Each addition meant the building grew again, and each time the entire logistics set-up had to be reworked - all while keeping operations running, without fully stopping production.

A whole town under one roof

It becomes obvious the moment you step inside: this is not a conventional factory. Everett functions like a district in its own right - only contained within a single enclosed structure.

  • a large canteen with around 3,000 seats
  • a small supermarket for everyday essentials
  • break areas with table football, a theatre stage and other facilities

Because the distances are so great, many staff use bicycles or electric carts to travel between stations. The hall also develops unusual climate conditions. Employees repeatedly report condensation forming at roof level; at times, thin streaks of cloud can appear - and every so often, moisture falls to the floor like a fine drizzle.

30,000 people working in shifts

Around 30,000 employees work directly at the Everett factory. They are spread across three shifts, as the plant operates 24 hours a day, seven days a week. Across Washington state, Boeing employs more than 65,000 people - many of them in the Seattle area. In Snohomish County, the company is clearly the most important employer.

Aircraft assembly follows a tightly timed sequence. The huge fuselage sections arrive either via special transport or aboard the Dreamlifter cargo aircraft. Wings are built on site, electrical and hydraulic systems are installed, and the engines are fitted at the end.

A great deal of the work is automated, or at least heavily mechanised. Overhead crane systems run on a total of about 50 kilometres of rails, positioning multi-tonne components to millimetre precision. A delay at a single station can throw off the entire cadence - which is why the process feels more like a rehearsed ballet than traditional heavy industry.

The factory of the giant jets

Since the site began operating in the late 1960s, Everett has produced some of the best-known commercial aircraft in aviation history. The output figures are striking:

  • 1,574 produced jumbo jets of the Boeing 747 type by the end of the programme in 2023
  • around 1,300 aircraft of the Boeing 767 type, some converted into tanker and transport aircraft for the US military
  • about 1,700 long-range Boeing 777 jets, including the newest 777X variant
  • over 1,000 787 Dreamliners, before the company shifted main production to Charleston

Boeing is currently preparing an additional line in Everett for the 737 MAX medium-haul jet. The aim is to relieve the existing production load at the Renton plant. This move reflects the sharp rise in demand for the model following the end of the crisis and the temporary flight bans.

Economic scale in the billions

Every jet completed in Everett represents enormous investment. Depending on the model, an aircraft costs between just over 120 million euros for a cargo 767 and more than 400 million euros for a fully equipped 777X long-range jet. Each individual order also depends on a global supplier network - from engine makers and avionics providers to seat manufacturers.

The United States generates export revenues in the hundreds of billions per year from aerospace products, and Boeing is among the most important earners of foreign currency. Many German and European companies are also tied into these supply chains, for example in cabin equipment, software, or specialist materials.

A market changing at speed

After the slump caused by the pandemic, air travel has recovered significantly. Airlines are replacing older fleets with more efficient types to cut fuel burn and emissions. Boeing expects demand for more than 42,000 new commercial aircraft by 2040. Everett will continue to play a pivotal role, particularly for long-haul aircraft.

In its contest with Airbus, Boeing leans on these scale advantages. While the European rival operates several separate assembly halls in Toulouse, Boeing concentrates many programmes in Everett. That streamlines some processes, but it also increases reliance on a single site.

Looking to Toulouse: how Airbus responds

A comparison of the two giants highlights contrasting approaches. In Toulouse, Airbus’s most important location, assembly is spread across several plants with a noticeably smaller overall cubic capacity. Production there focuses mainly on the A320 family, the A330 and the A350.

Despite smaller dimensions, Airbus scores with more modular lines and a clear focus on efficiency and future CO₂ targets. Both companies face the same question: how to adapt vast factories for the next generation of aircraft.

Tourist attraction with security debates

Since 1968, visitors have been able to tour at least parts of the site. The “Future of Flight Aviation Center” features exhibitions on technical developments, historic models and viewing platforms overlooking final assembly. Around 150,000 people take up the offer each year, making it one of the most visited industrial museums worldwide.

Behind the scenes, however, Boeing has been wrestling with issues. In recent years, reports of quality defects and production pressure have increased, particularly for the 787 Dreamliner. Regulators such as the US aviation authority, the FAA, have investigated processes, and internal checks have been tightened. At a factory of this size, any weakness quickly becomes a global talking point.

How much bigger can it get?

Everett’s sheer scale raises a strategic question: is it worth continuing to expand a single site, or will several smaller, more flexible plants offer advantages in future? New propulsion concepts involving hydrogen or hybrid technology could demand entirely different manufacturing processes. Tanks, pipework and safety systems require different routines than conventional kerosene jets.

Industry analysts therefore expect assembly concepts to change dramatically over the coming decades. One plausible path is modular sub-assemblies produced closer to end markets and only brought together into a complete aircraft at the final stage. A giant like Everett cannot be reconfigured overnight.

What this mega-factory means for travellers

For passengers, all of this may feel far removed. Yet the production tempo in Everett directly affects how quickly airlines receive new jets, how often routes can be operated, and how old aircraft remain within fleets. Delays in final assembly can disrupt entire timetables, especially on heavily demanded long-haul routes such as Europe–USA or Europe–Asia.

At the same time, modern jets from Everett and Toulouse are driving the shift towards more efficient fleets. New engines, lighter materials and aerodynamic improvements significantly reduce kerosene consumption. On long sectors, that quickly adds up to several tonnes per flight - with corresponding effects on ticket prices and the climate footprint.
